New Software & Controls Integration and Test Plan Philosophy

Created a comprehensive test plan philosophy document for strategy & requirements, and followed up with a detailed test plan to execute against.

The Setting

Commissioning of Drillfloor equipment & software on the latest Cyberbase-controlled drilling control system.

Approach

Created an over-arching philosophy document that shaped the constructs of the commissioning test plans & objectives to increase efficiency & efficacy of testing efforts.

Elicited requirements

Match requirements with test procedures, and created additional test procedures to close any perceived gaps in tests

Included an additional focus on control system software, event messaging, alarm management, and log files

Executed commissioning test that were more thorough and detailed than previously used tests

Outcome

Much higher degree of software successfully integrating & controlling equipment than hoped for

Hardware & software integrated seamlessly which much fewer issues, and a higher success rate

Completed commissioning of drillfloor equipment & control system in a shorter amount of time than previous rigs with similar systems

Alarm Management Policy

Created a comprehensive test plan philosophy document for strategy & requirements, and followed up with a detailed test plan to execute against.

The Setting

Create a standards-based Alarm Management Philosophy document for construction phase of newbuild that could also be implemented fleet-wide to assure annunciated alarms would be actionable, clear, concise, provide operator ‘next steps’ information, and reduce nuisance alarms.

Approach

Created policy based on IMO 830, YA-711, and EEMUA based principles of alarm management, and also incorporated best practices

Elicited input from rig crews, operations management to gain rig-based information on what would be helpful to personnel when receiving alarms

Incorporated principles of alarm management into a policy that was also adjusted for rig-based equipment & systems

Inventoried all alarms, modified text of alarms to be clear & informative

Reviewed priority level of alarms, and frequency of annunciation, and the alarm set-points

Modified alarms with system vendor to achieve goals

Outcome

Reduced nuisance alarms to nearly zero

All alarms became useful and informative, and provided operator recommended actions for resolution

Complied with requirements of ABS, DNV, and alarm management standards

Operations adopted policy for all newbuilds, and plans to apply it fleet-wide

Hardware in the Loop (HIL) testing

Create environment to test control system software prior to commissioning.  The goal was to detect issues early enough to fix them with reduced cost, and ‘prove’ the software prior to commissioning.

The Setting

Vendor-provided environment that included a mix of control components (PLCs, Modbus, profibus, fiber optics, etc.) and simulation of signals and other components not yet available.

Approach

Adopted alarm management & software testing philosophies, and operational scenarios to thoroughly test software for normal use, but also stress test its effectiveness in error handling, alarms, log files, and extreme situations that could be considered nearly impossible (rare).

Looked for the software’s weak spots, times & situations where the software could fail and/or was never previously tested.

Outcome

Identified over 1000 issues related to functionality, error handling, HMI inconsistencies & errors, alarm handling, and test scenario gaps in tests.

Since testing was conducted several months prior to commissioning, all documented issues were put on a fix roadmap, and installed prior to commissioning.

Created more robust software that had been tested in more ways than ever previously, and ended up saving commissioning time, and money for our client.
